How to Pack a Bike and E-Bike for Moving, Shipping, or Air Travel in a Corrugated Box

Last Updated:

If you’re getting ready to pack your bike for moving, air travel, or shipping, you may be wondering exactly how to pack it in a corrugated box.

After all, with bikes being uniquely shaped and often bulky in size, standard bike shipping boxes aren’t always designed to accommodate those attributes.

But, with a little guidance and the right supplies, packing a bike in a moving box is easier than you might think. Whether you’re boxing up your bicycle or e-bike for moving, shipping, a long trip, or air travel, here’s how to pack a bike in a shipping box.

Key Takeaways

  • Packing a bike or e-bike takes only basic tools and affordable packing supplies.
  • Bikeflights Bike Box and the Heavy-Duty Expandable TV Moving Box are simple moving box options.
  • Most bikes can be packed in 15 to 30 minutes.
  • Your local U-Haul center and uhaul.com have all the bike packing supplies you need. Packing a bike only takes a few tools, affordable moving boxes, and packing tape.

Find the Right Bike Shipping Box

With U-Haul, you have two bike shipping box options for packing your bike or e-bike. If you are shipping your bike across the country or transporting it to multiple locations within the same state, you may want a box that can be reused more than once. For that, we recommend the Bikeflights Bike Box.

This bike box comes with free shipping and includes instructions on how to disassemble your bike before packing begins.

If you’re packing your bike for a one-way or local move, you will need a large moving box that can fit both your bike and all your accessories. The affordable U-Haul Heavy-Duty Expandable TV Moving Box is perfect for just this. The box is designed for packing flat-screen TVs up to 70 inches, so it is more than capable of accommodating a standard adult bicycle that has been properly prepped for shipping.

If you have any small or medium-sized children’s bikes, the Medium Heavy-Duty TV Box is perfect for those. If you are worried about your e-bike weighing too much for any of these moving boxes, just look at the weight capacities for each box.

  • Medium Heavy-Duty Expandable TV Moving Box – 40 lbs.
  • Large Heavy-Duty Expandable TV Moving Box – 120 lbs.
  • Bikeflights Bike Box – 85 lbs.

Packing Your Bike with the Bikeflights Bike Box

This video takes you through the step-by-step process to assemble the bike box kit and the necessary disassembly steps for your bike. This bike shipping box comes with everything you need to pack your bike for moving; you do not need to buy any other packing supplies. The entire process takes about 15-30 minutes.

1.Assembling the Bikeflights Bike Box Kit

1. Assembling the Bikeflights Bike Box Kit

Remove the wrapper from the kit and set it aside. It'll become the interior divider for the bike box. In the bike box kit, you'll find a bag of packaging components. This includes the fork trap, the downtube brace, bungee cords, hub protectors, fork spacers, and clips for securing the bike box and the fork spacers.

Begin the bike box assembly by placing the “lock panels” at the ends of the bike box tray. Next, pre-fold the flaps on the key panel. Then, insert the key panel into the lock panel. Repeat this process for the other lock panel.

Now, insert the outer wrapper that you had set aside previously. This becomes the interior divider. Add the clips by inserting them into the corresponding holes in the bottom tray. You will be connecting the lock panel, the key panel, and the bike box tray with each of the clips.

2. Disassemble the Bike

Once those portions of the box are assembled, begin disassembling your bike. Here are the parts that need to be removed:

  • The pedals from the crank
  • The seat and seat post
  • The handlebars from the stem
    • Do not disconnect the front brake or shift cables
  • The front wheel

If you don’t have them already, here are the most common tools you’ll need for removing the components mentioned above.

  • Hex key set: for removing the handlebars
  • Two adjustable crescent wrenches: for removing the front wheel
    • If you have a quick-release front wheel, this does not apply to you.
  • Pedal allen key or pedal wrench: for removing both pedals from the bike

3. Packing Your Bike in the Bikeflights Bike Box

Once all components are disassembled, take out the provided fork spacer included in the bike box kit and insert it into the front axle. Insert your axle pin and reconnect the front wheel axle hardware. Next, remove or lower the seat.

Prepare the fork trap by removing the foam that corresponds to your bike size, and note that there will also be room for your disc brake actuator. Place the fork trap at the end of the tray inside the lock panel. Then, lift the bike into the bike box while inserting the forks into the fork trap. The derailleur should be towards the interior divider.

Take the downtube brace, remove the hinged foam piece, and slide the brace onto the downtube so that it does not put pressure on any cables.

Secure the frame to the interior divider with the bungees through the U-shaped holes. For a tighter fit, wrap the bungee cords around the frame a couple of times before putting them back through the U-shaped holes.

Next, use the bungees to secure the handlebars and the seat to the backside of the interior divider. If you did not remove your seat, adjust it so that it's at the top of the bike box.

Last but not least, take the hub protectors and secure them by placing them on top of the spokes of the front wheel. If you have disc brakes, you may remove the rotor before you add the hub protector. Use the components bag for the rotor and tape it to the bottom of the bike box tray. Now, position the front wheel in the bike box so that it's on the backside of the interior divider. The handlebars, front wheel, seat, and seat post should be on separate sides of the bike frame.

4. Assembling the Rest of the Bikeflights Bike Box

Prepare the remaining key frame of the bike box kit by pre-folding the panels. Insert the key panel into the lock panel the same way that the first key panel was inserted. The final step is to add the top tray and insert the remaining clips. Now your bike is ready for shipping!

Packing Your Bike with U-Haul Moving Boxes

You will need specific packing supplies to pack your bike with a U-Haul moving box, which you can find locally in a U-Haul center, or order online for delivery or free in-store pickup.

If you purchase the Bikeflights Bike Box, it comes with all the necessary packing supplies you need!

U-Haul offers a variety of versatile packing supplies to protect your bicycle from scratches and scuffs while making packing easier.

Required Bike Packing Supplies:

1.Disassemble the Bike

To fit your bicycle in the Heavy-Duty Expandable TV Moving Box (or a similarly shaped box), you first need to remove four components from your bicycle. If you’ve ever bought a bicycle in a shipping box, this might look familiar; it’s how many manufacturers ship bicycles to retailers or directly to customers. This process will take around 15-30 minutes.

Parts that need removing:

  • The seat and seat post
  • The pedals from the crank
  • The handlebars from the stem
    • Do not disconnect the front brake or shift cables
  • The front wheel

If you don’t already have them, here are the most common tools you’ll need for removing the components mentioned above.

  • Hex key set: for removing the handlebars
  • Two adjustable crescent wrenches: for removing the front wheel
    • If you have a quick-release front wheel, this does not apply to you.
  • Pedal allen key or pedal wrench: for removing both pedals from the bike

2. Wrap the Bike in a Bubble Cushion Wrap

To protect the frame, start by wrapping it in Enviro-Bubble, starting with the top, bottom, and seat tube. Secure the Enviro-Bubble with Mover’s Wrap instead of tape to avoid sticky residue being left behind on the frame.

Next, attach the handlebars to the front fork and top tube using Mover’s Wrap. Be sure all exposed sections of the frame are wrapped in cushion, including the forks, stem, seat post, and pedals. In general, more cushioning is better because it provides better protection.

3. Wrap the Front Wheel

Next, place the front wheel between the two Small Moving Boxes. Be sure the boxes are flattened, similar to how brand-new boxes are flat when you buy them at a U-Haul center, online, or in the U-Haul App.

Use Mover’s Wrap to sandwich the wheel between the two boxes and keep everything together. Mover’s Wrap sticks to itself, so you don’t need to worry about using tape.

4. Place the Bike Inside the Inner TV box

Once the front wheel is wrapped, place the pedals, seat, front wheel, and frame inside the box. Don't worry if the frame or wheel is slightly exposed at the opening, especially if you have a larger frame. The box’s inner and outer boxes are designed to pack items this way.

Finally, slide the outer box over the inner box to close the box.

5. Tape the Box

Use shipping/strapping tape to secure the boxes. First, place several strips perpendicular to the box opening to keep the two boxes from coming apart, then tape the seam to keep it secure. Use as much tape as needed to ensure that it’s secure in transit.

It’s that simple to pack your bicycle like a pro and get it ready for transit. If you’re ready to box up your bike and start adventuring, get your bike shipping box and packing supplies from U-Haul today!
